Reassess the complete packed product whenever a change could affect protection during handling and transport. If it could affect performance—or the effect is uncertain—retesting is appropriate. A change unrelated to packaging performance may only need updated records, but that judgment should be made deliberately.

For aroma wares, this often arises when an existing product is reordered with different packaging. The product may look identical, while the materials holding it in place have changed. The practical question is whether the new pack still provides the protection needed for the actual shipment.

Does the previous test still represent the changed pack?

Illustrative packaging comparison; insert fit and protection require verification for the actual product.

An earlier test provides evidence for the product, packaging and conditions that were tested. It does not automatically cover every later version of the same item number.

Start by comparing the old and new packed units: the product and accessories, their placement, the insert, individual box, shipping carton and closure. Include changes in gross weight and packing quantity. Where relevant, review the pallet arrangement, stacking conditions and distribution route. A change in one area can affect another. For example, a differently shaped insert may change how the vessel is supported even if the outer carton stays the same size.

If the original test record does not identify the packaging clearly enough, do not assume the new version is equivalent. First establish what was tested and what has changed. Previous shipments without reported damage can inform the review, but they do not establish that a different pack will perform the same way.

Which changes can affect transit protection?

Replacing an insert material or structure

In Green-Life’s current customer projects, buyers in Europe, North America and Australia generally request alternatives to expanded polystyrene foam, commonly called EPS or Styrofoam. When older products or orders using this packaging are reordered, Green-Life often replaces it with paperboard inserts or polyethylene foam, sometimes called EPE foam or “pearl cotton.” These changes require a fresh consideration of packaging strength and cost.

This is a customer-project observation, rather than a claim that all buyers follow the same policy. Paperboard and polyethylene foam are different materials; neither their environmental attributes nor their protective performance should be assumed from the material name alone.

A replacement insert needs to fit the actual product. Check where it supports the vessel, how it limits movement and whether fragile parts or decorative surfaces contact the packaging. A paperboard structure may need folds, partitions or supports different from the original foam shape. A foam replacement may also need a different thickness or cutout. These are design considerations to check, not proof that either material is always better.

The insert must support the product’s weight while providing the required protection against shocks. Too little cushioning, or material that compresses too far under the load, can leave insufficient protection. After repeated impacts, check whether the insert still holds the product securely and provides the separation intended in the design. Do not assume that all EPE foams recover equally well or that a similar-looking replacement performs like the original.

Temperature and humidity also deserve attention where relevant to the route and storage conditions. Moisture can change the strength and stiffness of paper-based packaging. Discuss whether conditioning at selected temperature and humidity levels is needed before transport testing; a dry fit check alone does not establish performance in humid conditions.[1]

For painted, plated or other decorative surfaces, review the actual contact areas. Movement against an insert during transport can cause rubbing or surface marks even when the product does not break. Where needed, select and check a suitable protective layer or adjust the contact design. No single bag, tissue or foam is automatically suitable for every finish.

Compare cost using the proposed pack as a whole: the insert, box, packing work and any change in carton size or packing quantity. A cheaper insert is not necessarily a cheaper workable solution if it requires additional components or a larger carton.

Changing cartons, quantities or accessories

A shipping carton change can matter even when its printed appearance is similar. Board construction, dimensions, closure and the number of products inside can change how the loaded carton behaves. An insert that fitted the former carton may no longer hold the product as intended. Where cartons are stacked, review whether the changed loaded carton is suitable for the intended stacking arrangement and loads.

Accessories also belong in the review. Adding a lid, dish, power adapter or other component can change weight, spacing, the center of gravity and possible contact inside the pack. Check whether the new part is secured and whether it can strike or rub against the product during transport. These are illustrative considerations, not reports of a particular Green-Life failure.

Changes to pallet packing or the distribution route can also affect the relevance of earlier evidence. Packaging previously assessed for one shipment arrangement should not be assumed suitable for a different handling chain without review.

When should the changed pack be retested?

ISTA’s published guidance identifies product, package and process changes as reasons to repeat testing, with exceptions only for changes unrelated to potential performance. It also advises retesting when the effect is in doubt. This gives buyers a useful starting point: consider what the change could do, rather than judging only how small it looks.[2]

Replacing EPS with paperboard or polyethylene foam changes the protective system and calls for reassessment and testing of the new configuration. The appropriate test scope should reflect the changed pack, distribution conditions and customer requirements. A visual fit check can help identify obvious problems, but it does not establish transport performance.

Green-Life normally carries out internal testing or arranges testing at the factory. Where a customer specifies a third party, testing is arranged accordingly. Internal or factory testing should be described by what was actually done; it should not be presented as third-party testing or as compliance with a named protocol without the relevant evidence.

Do not use a single informal drop check as a substitute for an agreed transport test program. Where an earlier report used a defined protocol, confirm the applicable retesting requirements with the customer and, where involved, the testing laboratory. This article does not prescribe a universal drop height, sample quantity or retesting interval.

What should the retest sample and acceptance criteria cover?

Test the changed version in its intended packed condition, including relevant accessories, inserts, boxes, closures and packing quantities. Testing the new insert with an old carton or leaving out a newly added accessory may fail to represent the planned shipment.

Before testing, agree what will be examined and what constitutes an unacceptable result. Depending on the product, this can include breakage, chips, unacceptable surface damage, accessory movement and loss of intended fit or function. Carton or insert damage should also be recorded and assessed against the agreed criteria; it does not have the same meaning as product damage in every project. Some insert deformation may be consistent with cushioning, but it should not automatically be accepted if it allows movement or leaves the product inadequately protected.

For assembled or electronic aroma wares, an intact exterior does not by itself establish that the product still works as intended. Define relevant post-test checks for fit, assembly and function. Depending on the design, these may include operation, mist output or water-tank leakage checks, carried out under the appropriate instructions and safe conditions. Normal operation or a visual inspection alone cannot rule out every hidden crack or internal defect. Suspected damage needs further assessment using methods appropriate to the product; do not power a visibly damaged or suspect electrical unit simply to see whether it works.

Illustrative exterior inspection; appearance alone does not establish post-test function or rule out hidden damage.

Keep a record of the configuration, test conditions, findings and any subsequent changes. If the first version needs improvement, the evidence used for shipment decisions should correspond to the final version. A successful result applies within the assessed scope and does not guarantee zero damage in every shipment.

Transport protection is also separate from suitability in use. If a component change affects heating, electrical construction or fragrance contact, assess the relevant product verification separately. A packaging test cannot resolve those questions.

What needs updating before the changed pack is shipped?

Artwork-only changes show why retesting and version control need separate attention. If only printed content changes, while the protective construction and other performance-related features remain unchanged, the update may not require transport retesting. Check that this is actually the case: a change involving a closure label, for example, may affect more than appearance.

For artwork changes, Green-Life updates the packaging sample approval record where an approved packaging sample exists. Where there is no such sample, communication with the manufacturer identifies the dated version and explicitly states that previous versions are invalid and the new version takes precedence. Green-Life also updates the detailed order packaging requirements and inspection standards, and informs the responsible QC personnel.

This prevents production and inspection from following different instructions, even when no transport retest is needed. For a protective packaging change, the same clarity should connect the final packaging version with the applicable test findings and shipment decision.

Before releasing the changed pack, confirm:

What changed, and which previous instructions are superseded?

Could the change affect protection, and what assessment or testing was completed?

Do the results represent the final product and packaging configuration?

Have the manufacturer and responsible QC personnel received the current requirements?

The useful outcome is a new packaging version whose protection has been assessed and whose instructions are clear to the people packing and inspecting the order.

Sources

[1] ASTM D4332-22 — Conditioning Containers, Packages, or Packaging Components for Testing. https://store.astm.org/standards/d4332.
